Wow, this thread is really making me feel a bit amature in my technical know-how! Sorry to see the blow up but that's half the fun I suppose.

as its no 1 cylinder that went bad i need to re think how im measuring boost and rather than reading boost from just behind the throttle body it needs to come off the manifold runner on no 1 cylinder as thats obviously seeing more pressure than the others under full chat .

the 3 bar map sensor cant see pressure above 2 bar so seeing 2.5 bar on my gauge at the throttle body could be closer to 3 bar at no1 cylinder so no wonder it burst :(

are you still using the standard 9000 inlet manifold?
It's a poor design, and uses an internal blanking plate on (yup you guessed it) cylinder 1 to try and equalise air delivery to all the cylinders.
It works ok at standard levels but you may have found it's limits......


Edit - I think someone on UKSaabs found a supply of cheap-ish 4-bar MAP sensors a short while back

i logged 580hp at 5000rpm when it blew and the log showed the map off the scale at 4200 so it could have reached 3 bar .

given what the vgt can flow i think 500hp will be well under 2 bar and il happily trade top end power for better spool .

luckily for me uk saabs has plenty of support for new ideas and im getting help with developement from the guys over there

the poor thing has been stuck at the back of the shop since christmas and in typical saab style the engine that had sat on the floor for 18months started on the button :)

the 2.3 has definitely improved off boost driving and helped it get to 0.5 bar with better torque rise . the boost is capped at 1 bar for now and ive put a gauge in the car to measure backpressure at the manifold although i have no idea what the reading means i should be able to see how vane position affects backpressure
